Yesterday I emailed Boss1 about four students, so she emailed Boss2, who printed the email and handed it to me with notes to email them to Boss1, who forwarded my message to Boss2, who thought it was blank and replied to Boss1, who replied that it wasn't blank, just my message forwarded to Boss2, who forwarded me the forwarded message saying that it was a forwarded message saying that I messaged Boss1 yesterday.

This took an hour and a half out of my project to deal with.

Well, so far I have completed (as in, assembled, prepped, and painted) two pieces.

The first is what I lovingly refer to as my "Pimp Stick", because it will smash through a hooker's head like a fireman's axe through an overripe melon. It's a steering arm from an old Beetle with two transmission shaft pieces, one welded on either end of the steering arm. It looks like a solid metal quarterstaff, or perhaps a double-ended mace. I like to use it as a wickedly cool strutting cane.

Then there's a knife I fashioned from an old file and a ball joint and spindle from an old Triumph Spitfire. The spindle became the handle, while the ball joint was disassembled and became the hilt and pommel. The file, once properly ground to an edge and in the right shape, welded to the handle assembly as a blade.

Also in the works is a not-so-functional shield made from an old Honda hood and an axe (the blade is a piece of a 1/2 inch thickmanhole cover and the handle a piece of 1-inch square tubing). The axe still needs a lot of grinding to get even a dull edge, and the shield is on hold until I can finish the axe.

What do you grind with? I imagine you know to watch the heat very closely if you're grinding with a bench grinder if you don't want to ruin the temper. A belt sander, a grinding stone on a Dremel, or a sanding drum on a drill press can do a lot of grinding without overheating the metal.

So you welded the spindle/knife grip to the file steel? How strong is that? Just curious. I'd be thinking one piece, heat treat, then stock removal, but I know nothing about welding.

booritePhotos are pending. A bench grinder is what I use, which is why it takes so long. I grind little bits at a time, which is what is taking the axe so long.

The welding is meant to hold up under the impact of a car wreck, so I should hope pretty strong. And it wasn't just tacked on, either; I asembled it so it would fit about a half inch down into the hilt and welded the entire seam line.

Right, I think welded tangs have a bad reputation because there are so many bad tack jobs around, but if it's done your way, the weld can be the strongest part of the whole thing.

That file steel must be extremely hard.

I was going to sand the surface smooth, but after wearing a quarter inch off the disc trying to sharpen and shape the damn thing I just spread some body filler in the remaining grooves and painted the blade. The edge isn't sharp but it's still very pointy.

I think if you heat it to red hot with a propane torch and let it cool down slowly, that'll soften it. Of course, then you'd have to heat treat and temper it again I guess. At that point, I really would be guessing.

The problem is that I don't know how to do that without warping the construction or weakening the welds.

Although I might try that with the axe. There's too much metal to grind to waste time on the grinder.  all I really have to do is soften the edge anyway.
